AGV Safety Technologies: A Comparative Analysis

1. Zone Control

Zone Control is the AGV’s internal traffic-light system, designed primarily to manage Vehicle-to-Vehicle (V2V) traffic on fixed routes.

How it Works

The AGV path consists of fixed, defined zones. Fixed transmitters ensure that only one AGV can occupy a zone at a time. An AGV entering a zone sends a ‘stop’ signal to all other AGVs attempting to enter, thereby maximising the network’s throughput.

Limitations

Zone Control suffers from key functional limitations:

  • Static Boundaries: The detection areas are fixed to the facility floor map, leading to inefficient use of space.
  • Limited Coverage: Zones are fixed to the floor map, leaving the vehicle unprotected when off-route or operating in unmapped areas.
  • V2V Focus: Designed only to manage V2V flow; it provides no detection or warning for human workers.
  • Incompatibility: The system cannot actively communicate with or recognise human-operated vehicles or AGVs from different brands.

2. Forward Sensing Control

Forward Sensing Control is the AGV’s on-board emergency brake system, designed for reactive obstacle avoidance.

How it Works

The AGV uses sensors (Laser, Optical, or Sonic) to scan the area directly in front of the vehicle. By measuring signal reflection, the AGV calculates the distance to the nearest object and triggers an immediate slowdown or stop via its motion controller.

Limitations

This technology has fundamental flaws:

  • Requires Line-of-Sight: The signal must reflect directly. The AGV is blind to objects behind pallets, columns, or around corners.
  • Generic Detection: It detects the presence of mass – it cannot differentiate between an asset, a wall, or a human worker.
  • One-Way Detection: It functions only as a final, reactive brake. The manned forklift has no warning that an AGV is approaching; safety relies solely on the manned operator seeing the AGV.

3. Combination Control

Combination Control integrates Zone Control and Forward Sensing Control for the most robust standard safety setup.

How it Works

Zone Control manages normal traffic flow and prevents entry into blocked areas. If Zone Control fails, Forward Sensing serves as the safety net. The AGV’s on-board sensors detect the obstacle and engage the brakes.

Limitations

Combination Control inherits the functional weaknesses of its components:

  • Inadequate Personnel Safety: The safety backup (Forward Sensing) still cannot detect human workers hidden behind obstacles.
  • Proprietary Systems: Both systems are typically proprietary, making it difficult or impossible to integrate safety logic with non-AGV vehicles (like manned forklifts) or AGVs from different brands.

4. ZoneSafe

ZoneSafe is a highly effective, modular radio-frequency system that specifically targets the inherent limitations of standard AGV controls, emphasising Vehicle-to-Person (V2P) and mixed-fleet safety. The system adds an independent, universal layer of safety that protects the warehouse’s most unpredictable elements: human workers and manned vehicles.

How it Works

ZoneSafe operates by installing complete ZoneSafe antenna units on all mobile equipment (AGVs and manned forklifts). Additional active tags fit the worker’s uniform when seeking V2P safety.

This system utilises radio frequency (RFID/UWB) to establish a dynamic safety bubble around every moving asset. By providing active, dual-way alerts, the system addresses the fundamental failure of traditional systems to warn human workers and maximises reaction time.

Furthermore, the system logs high-resolution data on close-call events. This helps management analyse risks and continuously improve workplace safety.
